Fleet Maintenance Checklist: What Gets Checked, and What Gets Recorded
This is the checklist for a full scheduled service, not a walkaround. It assumes the vehicle is in a bay, on stands or over a pit, and that someone will be signing their name against the result. The last section matters as much as the first: an inspection nobody wrote down is an inspection that did not happen.
Most workshop checklists fail in the same place. They list the components but not the failure modes, so a technician ticks 'brakes' after glancing at a disc through a wheel arch and the vehicle leaves with a seized caliper slide that nobody looked at. The point of a checklist is not to remind a competent mechanic that brakes exist. It is to make the specific, easy-to-skip check explicit, so skipping it is a visible decision rather than an accident.
Use this at every scheduled service and after any vehicle returns from a long period off-fleet: a hire-out, a subcontract, an extended stand-down. Those are the vehicles where the interval is honest but the condition is not, because whatever happened to them for six weeks happened outside your system.
The checklist is deliberately longer than one service needs. Cut it down to your fleet's actual composition, then keep the cut-down version stable. A checklist that changes every month teaches technicians to read it as a suggestion. One that stays the same for a year gets learned, and a learned checklist gets completed properly in less time than a novel one gets completed badly.

Before the vehicle goes on the ramp
- Pull the vehicle's open defect list and read it before you start, so reported faults get investigated rather than rediscovered.
- Check whether the last service closed with any deferred item, and treat a deferred item as due now unless someone re-defers it in writing.
- Record the odometer and engine hours at intake, not from the job card raised last week.
- Confirm which service level this is against the interval schedule, and that the vehicle has not skipped a level because a previous booking slipped.
- Ask the regular driver what the vehicle is doing that it did not do six months ago. This produces more real faults than any single inspection item.
- Check for outstanding recalls or manufacturer service bulletins against the VIN.
- Confirm the parts you expect to replace are actually on the shelf before the vehicle occupies a bay.
Engine, cooling and driveline
- Check oil level and condition against the dipstick, and look at what comes off it. Fuel smell, coolant emulsion and metallic glitter each mean a different job.
- Inspect coolant strength with a refractometer rather than judging by colour, and check the cap and expansion tank for oil traces.
- Look for weeping rather than dripping. A dry crust around a seam is a leak that has been running for months.
- Check belt tension and look at the rib faces for glazing and cracking, not just the belt's presence.
- Inspect air filter restriction using the indicator where fitted, and resist replacing a clean filter just because the interval says so.
- Drain the fuel water separator and note whether it produced water. A separator that keeps producing water is a tank or a supplier problem, not a filter problem.
- Check gearbox and differential levels at the filler plug, and inspect the breathers for blockage. A blocked breather pushes oil out of seals.
- Inspect propshaft universal joints and centre bearing for play with the driveline locked.
- Read stored and pending fault codes before clearing anything, and write the codes onto the job card.
Brakes, steering and suspension
- Measure pad and lining thickness at the thinnest point and record the figure. 'OK' on a checklist tells the next technician nothing.
- Check disc or drum wear against the manufacturer's discard dimension, not against how it looks.
- Free off and grease the caliper slide pins. A seized slide wears one pad to metal while the other looks new, and it is the most common brake finding on a fleet vehicle.
- Test air build-up time from the compressor and check the governor cut-out pressure on air-braked vehicles.
- Run a leak-down test with the system charged and the engine off, holding for the interval your standard specifies.
- Drain the air tanks and note water carryover, which points at the dryer cartridge rather than the tanks.
- Check brake hoses and pipes along their whole run, especially where they pass a chassis rail or a moving axle component.
- Inspect kingpins, track rod ends and drag link for play with the wheels off the ground and a bar under the tyre.
- Check shock absorbers for oil misting and check bushes for cracking and displacement, not just for presence.
- Inspect air bags for chafing where they contact the bump stop, and check the levelling valve linkage is still attached and adjusted.
Tyres and wheels
- Check tread depth across the full width of the tyre, not just the centre rib. A tyre legal in the middle and bald on the inner shoulder is an alignment fault you are about to pay for twice.
- Set pressures cold, or apply the hot correction and note that you did. Pressures taken after a motorway run and set to the cold figure leave the tyre underinflated tomorrow morning.
- Read the wear pattern and name it: centre wear, shoulder wear, feathering, cupping. Each names a different cause, and a new tyre fitted without fixing the cause wears the same way.
- Check the date code on any tyre that looks old, particularly on trailers and low-mileage vehicles where a tyre times out long before it wears out.
- Inspect sidewalls for kerbing damage, bulges and cuts deep enough to expose cord.
- Torque wheel nuts to specification with a calibrated wrench, and re-torque after the specified running distance rather than trusting the first pass.
- Check for wheel nut movement indicators that have rotated, and investigate the hub rather than simply retightening.
- Inspect the spare and the tyre-changing kit if the vehicle carries them, because nobody discovers a perished spare at a convenient moment.
Electrical, lights and cab
- Load-test the batteries rather than reading resting voltage, and check terminal corrosion and the earth strap to the chassis.
- Check charging voltage at the battery with the engine running and a load applied.
- Test every lamp including the ones nobody uses: reversing lights, marker lamps, number plate lamps, hazard function.
- Check trailer socket pins for corrosion and spread, which is where most intermittent trailer lighting faults live.
- Verify the telematics unit is powered, reporting and mounted where it has not been disturbed by other work in the bay.
- Test the horn, wipers, washers, demist and heater. A failed demist takes a vehicle off the road on the first cold morning.
- Check seat belt webbing along its full length, including the section that stays wound on the reel.
- Confirm the tachograph or hours device is within calibration date and the seal is intact where one applies.
Body, chassis and load equipment
- Inspect chassis rails for cracking around mounting points and drilled holes, which is where a chassis fails rather than in the middle of a clear run.
- Check the fifth wheel for jaw wear, correct locking and grease coverage, and check the mounting bolts for movement.
- Inspect body mounts and subframe fixings for movement and elongated holes.
- Check tail lift or crane function through its full range and inspect the hydraulic rams and hoses under load.
- Inspect load restraint anchor points for deformation, and pull the straps out to look at the webbing rather than assuming.
- Check door seals, hinges and locks on box bodies, and check the floor for standing water and rot.
- Inspect the refrigeration unit belt, fan and coil where fitted, and check the defrost cycle actually runs.
- Check that mudguards, spray suppression and underrun protection are present, secure and undamaged.
Closing the job
- Write what you found, not just what you did. 'Replaced front pads' without 'inner pad worn to backing, slide pin seized' loses the fault history.
- Record measured values for anything that wears, such as pad thickness, tread depth and disc dimension, so the next service can see the rate rather than the state.
- Attach part numbers and quantities to the job so the vehicle's cost history is real rather than a labour line with a total.
- Raise a separate defect for anything you deferred, with a date, rather than leaving it as a note in the margin.
- Set the next service interval from this odometer reading, and check the resulting date against the vehicle's actual duty cycle.
- Road test the vehicle before releasing it, and road test it yourself if you did the brake work.
- Hand the vehicle back with a plain-language summary the driver can understand, because the driver is the sensor you have on it for the next three months.
How to use this checklist
- Print it per vehicle class, not per fleet. A tipper and a service van share maybe half these items, and a technician who has to ignore a third of the sheet stops reading it carefully.
- Insist on measured values wherever a value exists. Ticks record that someone looked. Numbers record what they saw, and only numbers let you predict the next replacement.
- Treat the deferral line as the important one. Every fleet defers work; the failure is deferring it invisibly, so that the item quietly disappears until it becomes a roadside event.
- Keep the completed sheets against the vehicle, not against the date. Six services filed by month is an archive. Six services filed against one registration is a wear curve.
- Review a sample of completed sheets each month. If every box on every sheet is ticked and no defects were ever found, the checklist is being completed in the tea room.
